Hazards Caused by Emulsified Air Compressor Oil

Oil emulsification means excessive water mixes into lubricant and destroys the original additive formula, completely disabling the oil’s functions of lubrication, heat dissipation, rust prevention and gas-oil separation. Minor cases lead to fast scrapping of consumables, while severe cases cause screw rotor rusting and seizure, expensive overhauls and full production line shutdown.

1. Failed Lubrication Causes Severe Wear & Corrosion of Screws and Bearings

  1. Water breaks the protective oil film. Screw rotors and bearings run without complete lubricating layer, resulting in dry friction.
  2. Liquid water directly corrodes metal, forming rust pits on rotor teeth and bearing inner walls and increasing internal clearances.
  3. The unit generates heavy vibration and abnormal noise, air output drops continuously. In extreme cases, the screw locks up completely, requiring costly main unit overhaul or replacement.

2. Poor Heat Dissipation Triggers Frequent Overheating Shutdowns

  1. Water has much lower thermal conductivity than dedicated compressor oil, sharply reducing cooling efficiency.
  2. Oil-water mixture has poor fluidity and blocks oil circulation, failing to transfer heat out of the main unit.
  3. The unit quickly exceeds temperature alarm limits after short running time, repeatedly halting production, especially in summer.

3. Rapid Clogging of Oil Separators & Oil Filters, Excessive Oil Carry-over & High Oil Consumption

  1. Oil sludge and rust impurities generated by emulsification block oil filters quickly and restrict oil circulation, raising operating temperature.
  2. Emulsified oil produces massive foam, making the oil separator unable to separate oil and air thoroughly. Compressed air carries large amounts of oil into pipelines.
  3. Consequences: oil accumulation in air receivers, spray guns and cylinders; jamming of pneumatic components; doubled oil consumption and frequent refilling.

4. Corroded Seals Lead to Widespread Oil Leakage

Water in emulsified oil damages rubber oil seals and gaskets:
  1. Seals absorb water to swell and soften, or harden and crack prematurely.
  2. Persistent oil seepage occurs at shaft seals, pipe joints and oil tank flanges. Sticky oil dust piles up and creates fire risks.

5. Internal Oil Circuit Rust & Sludge Form a Vicious Cycle

  1. Long-term water immersion causes heavy rust on coolers, oil tanks and pipeline inner walls.
  2. Rust mixed with oil and water forms thick sludge, permanently reducing radiator heat exchange efficiency.
  3. Circulating sludge continuously abrades the main unit and clogs new filters rapidly.

6. Contaminated Air Damages Precision Downstream Equipment

Oil and water mixed compressed air delivered to workshops brings massive losses:
  1. Painting processes: blisters, pits and blemishes on finished workpieces leading to full scrap.
  2. CNC, electronic equipment and air cylinders: rusted valve spools, malfunctioning solenoid valves and frequent downtime for repairs.
  3. Sandblasting and polishing tools suffer internal corrosion and shortened service life.

7. Loss of Anti-rust Protection Accelerates Corrosion During Shutdown

When the compressor stands idle overnight or on weekends, emulsified water accumulates at the bottom of rotors and bearings. Continuous water immersion creates obvious rust within weeks, permanently damaging core components during long idle periods.

8. Voided Equipment Warranty, All Repair Costs at Customer’s Expense

If oil emulsification causes rotor wear or seizure within the warranty period, manufacturers regard it as improper daily maintenance and water intrusion, refusing free warranty service. All overhaul and spare part costs must be borne by the factory.

Summary

Oil emulsification triggers a chain of failures: damaged main unit due to poor lubrication, frequent overheating shutdowns, clogged filters and oil carry-over, corroded seals with oil leakage, contaminated process air and expensive downtime & maintenance losses.

To avoid water accumulation and emulsification, keep normal operating oil temperature, drain condensate daily and avoid short low-temperature operation cycles.
